The choice of equipment determines the final high-frequency performance of the product
What equipment is needed for the production of high-speed transmission lines? What online control and monitoring functions should each piece of equipment have? What are the stability indicators of the equipment? These factors all affect the consistency of cable quality. In particular, the three processes of core insulation extrusion, parallel pair wrapping, and parallel pair cabling have a significant impact on the stability of the cable structure and electrical performance. Changes in the dielectric structure and properties directly lead to changes in the cable's characteristic impedance. Furthermore, due to structural inhomogeneity, the cable's characteristic impedance may mismatch with the termination, resulting in significant reflections and increased attenuation when the signal is transmitted through uneven lines. All of these factors contribute to signal distortion at the termination. Therefore, controlling the structural uniformity and stability of the product at each stage of the process is crucial for ensuring the final product's qualification.
For the insulation extrusion process, it is essential to strictly control conductor quality (such as tension, pitch, ellipticity, and cleanliness), insulation layer concentricity, insulation outer diameter tolerance, underwater electrostatic capacitance tolerance, and extrusion temperature tolerance. It is recommended that the extruder be equipped with CPK (Process Capability Index) software data analysis functionality to verify the extruder's stability and production efficiency.

For the wrapping process of parallel wire pairs, to prevent issues such as loose wrapping, cable deformation, and ground wire position changes during subsequent production processes, two key points must be controlled: wrapping stability and hot-melt reliability. Regarding wrapping, the wrapping pitch must be consistent, and the wrapping tension must be stable; otherwise, the transmission performance will deteriorate due to the inhomogeneity of the medium. Additionally, the thickness and overlap rate of the wrapping aluminum foil must be strictly controlled. For ordinary wires, an overlap rate of 15-25% is sufficient, but for parallel pairs, the wire pair's own crosstalk resistance is zero. To ensure near-end crosstalk attenuation, an overlap rate of 30-60% is generally required. For hot-melt, a layer of self-adhesive polyester tape needs to be wrapped outside the metal shielding layer to ensure the stability of the wire pair structure. Self-adhesive polyester tape is a polyester tape with a hot-melt adhesive coating; the temperature of the hot-melt adhesive should be below 200°C. If the temperature is too high, it can easily cause the insulated core wires to soften and deform, or even cause the insulated core wires to stick together, resulting in high-frequency defects in the wrapped product. If the temperature is too low, the hot melt adhesive will not melt fully, resulting in weak bonding and potential for missed adhesion. While these missed adhesions may not be detected during initial testing, they can lead to loosening and deformation of the wrapping during later use, causing openings in the polyester aluminum foil layer. This can result in electromagnetic wave leakage, affecting shielding effectiveness and rendering the product unusable. Such an occurrence during use can cause significant losses. Furthermore, parallel wire pairs must be rapidly cooled and cured after leaving the oven to prevent undried wire from entering the take-up reel. Uncooled wire can remain hot, causing core wire adhesion and deformation, and ground wire misalignment and flipping.

The cabling process for composite stranded wire involves using a cabling machine to gather the wrapped parallel pairs together and strand them into a cable. Simultaneously, a layer of polyester tape and a layer of aluminum foil tape are wrapped around the cable exterior for signal shielding and to stabilize the core structure. The cabling process significantly impacts the overall performance of the cable; therefore, strict control over the consistency of each wrapped parallel pair is crucial during production. Tests must be conducted on electrical properties such as impedance, delay difference, and attenuation to ensure the cabling process meets requirements. Engineers frequently report that electrical characteristics perform well in previous processes, but deteriorate during the cabling stage, highlighting the importance of this process.
